Chamber / cartridge sizes

I calculated that 2.5 inches is 63.5 mm.

Cartridges come in a few different sizes but 65mm, 70mm and even 67mm seem to be usual. Are these safe to use in a 2.5 inch chambered shotgun? If not, what size would be best. I have seen some 2 inch cartridges about but they seem quite expensive.

Get an opened, empty cart and try it in the chamber? If it's standing proud of the face, I wouldn't use them.

Yeah, I only shoot 2 and 1/2 inch shells in my shot guns chambered to that length. Firing longer cartridges give higher pressures in such guns and can cause them to shoot lose. I've never heard of one blowing the chamber but I have seen cracked action body table cause by shooting loads in shotguns that weren't designed for the higher chamber pressures.
